Product Design & Engineering Services

FKI USA is an experienced mechanical products manufacturer capable of providing complete product development services to our customers. We design products and provide real-world DFM (Design for Manufacturability) benchmarking and the accountability of a company capable of manufacturing the products we create on time and within budget without compromising quality.

Our talented design and engineering team is at the center of it all, dedicated to solving your manufacturing challenges and providing state-of-the-art results. Read more

Design for Manufacturability (DFM)

DFM isn’t a checkbox — it’s the discipline of asking the often overlooked questions early. Our engineers review your CAD geometry against the realities of high-volume metal stamping: practical assembly, Ergonomics, assembly clearance, feature geometry, and secondary operation sequencing electro mechanical articulation and performance.

Some of the design considerations we review during DFM include:

We document the recommendations and walk your team through the proposed changes. You stay in control. We just make sure there are no surprises when the press starts running.

Stamping Simulation

Before we build your tooling, we build a digital twin of the entire stamping process. Using computer FEA simulation software, our engineers model material flow, thinning zones, springback, and wrinkle risk across the full forming sequence.

What simulation catches before it costs you:

The result is a stamping process that’s been debugged virtually — so your first physical run behaves the way the simulation predicted. This typically eliminates 2–4 rounds of physical die trials, saving weeks of development time and tens of thousands in tooling rework costs.

From First Article to Full PPAP

Engineering doesn’t hand off and walk away. Our team manages your program from the first prototype through full production qualification. We own the PPAP process — dimensional layouts from our Zeiss CMM and Blue Laser Scanners, material certifications, process flow diagrams, and capability studies — submitted to your requirements, not a generic template.

Die Design & Tooling Feasibility

Our engineers don’t just review your part — they design the process. Die construction, station sequencing, pilot layout, lifter and cam geometry, and coil progression are all engineered upstream by the same team that will maintain the tool through its production life. That continuity means fewer surprises, faster troubleshooting, and a tool that’s built to outlast the program.

We carry the certifications that allow you to sell into regulated markets. Our quality lab features Zeiss CMMs for certification and Hexagon Portable Arms for reverse engineering.

Frequently Asked Questions (FAQ)

How does FKI USA use simulation to reduce my tooling risk?

We perform digital DFM benchmarking using computer FEA simulation. This allows us to digitally test your part’s formability and identify potential thinning or splitting issues before a single piece of tool steel is cut. By eliminating physical trial-and-error in the toolroom, we reduce your scrap rates and ensure the part is optimized for high-volume production in our 200 to 600-ton presses.

Can your engineering team handle native files from automotive or aerospace OEMs?

Yes. We utilize Unigraphics NX, SolidWorks, Fuzion 360, which is the high-end standard for the global automotive and aerospace industries. This allows us to act as a “Rosetta Stone,” handling native 3D data without translation errors, ensuring perfect accuracy for safety-critical components. This software infrastructure directly drives our high-speed Okuma HSM Finishers and Charmilles Wire EDMs.

What is the benefit of your "Domestic Qualification" model for North American clients?

We eliminate the risk and expense of global sourcing. While your tooling can be fabricated through our global network for cost efficiency, FKI USA provides local qualification in Texas. This means your engineers fly to Dallas—not overseas—for final buy-off and geometry approval, saving weeks of travel time and housing costs while maintaining total domestic accountability.

FKI USA is an ITAR compliant contract manufacturer with strict protocols to control and protect all technical data related to the United States Munitions List (USML). This compliance allows us to legally handle high-stakes defense and aerospace projects that standard job shops cannot quote.
